On Sunday we spent about an hour getting the rear wing mounts into place. This was nerve racking as the distance between the wing mounts needs to be exact. Once in place the fuselage gained a huge amount of rigidity.

Monday night I spent about two hours getting the baggage floor in and drilling the seat back mostly into place. Since an extension was made for the extended baggage floor, some care had to be taken to trim the forward baggage floor to make the installation look good. Of course, the whole thing will be upholstered so it will probably never be seen anyway.

Getting the seat back drilled into place along the sides was a horrible process. The passenger side was easy, but the pilot side skin had some pucker which made drilling correctly hard.

For the passenger side I just went through the front no problem. When drilling through the seat back I used the electric drill at a very slow speed trying to find the holes.

After attempting one hole on the pilot's side that was a horrible miss, I climbed inside and back drilled the top hole into the seat back. After climbing out and clecoing that hole together, the others on the top half were easy. The bottoms holes never presented a problem since the doubler still have multiple cleco points.

Wednesday night I drilled the fuselage upright channels into place along with the upper fuselage channel. It took a little bit of finesse to get the channels trimmed at the correct angle and positioned so as to allow the gusset to lay flat AND maintain edge distance. That took about two hours.

Saturday we got the bottom fuselage uprights into place along with the upright doublers, the shoulder harness brackets and the baggage floor bottom trimmed. This took about four hours.

The doublers took some extra attention. First on the pilots side skin there was a bit of "pucker", so car had to be taken to get the doubler aligned correctly. Second, it took a few tries to get the rivet pitch correct to get the specified number of rivets into each side.

Thursday I spent about three hours riveting pieces together.

Saturday I spent another three hours. In the end the fuselage and all gussets are riveted aft of the baggage back. In addition I installed sound deadening material on the aft side of the baggage back, and on the top diagonal area on the side skin immediately aft of the baggage back.

It turns out that leaving the forward longerons pre-drilled at A3 is a good idea. I fit the fuselage gussets and found that I needed to drill through existing A5 holes.

The shoulder harnesses are rounded and ready to be drilled. I also have the forward fuselage channel clamped into place.

It took two hours to finish assembling the fuselage. I tried to pay attention to the route of extraction so all the clecos could be easily accessed.... but the baggage area's clecos are hard to reach.

I did a quick count and calculation. Currently there are about 446 A4 clecos being used on the fuselage right now.

In addition, all the ("L") angles that attach to the bottom skin are now riveted along with the doubler for the controls on the top skin.

Two hours were spent Sunday finishing the priming job. A while ago I ordered what I thought was the last of Wick's Zinc Chromate, but I ended up receiving the new Tempo primer that is "chromate free".

Most of the fuselage has been primed with this now. There are several issues with it. First it seems to chip off in clumps easier. Second, the initial spray is mostly propellant until a good 1/4 of the can has been used. Third the spray button is much harder to press and hurt my finger after a while. Fourth, and most importantly, the primer smeared or erased my Sharpie marks severely.

It only took about an hour Monday to get the "frame" reassembled.

I did a few steps to ease the reassembly of the fuselage. First with the ("L") angle that meets with the gussets, I scribbled the backs with different colored Sharpies so it could be easily determined where the overlaps happened and in which order.

Second, I numbered each set of of holes on the gusset so I could maintain orientation. Luckily using multiple methods worked since many times both were erased by the primer.

Wednesday I deburred and chromated for about an hour and a half.

Friday the remaining skins and angles were deburred. In addition much of the bottom skin was riveted. I decided it was best to rivet the bottom skin separately so the fuselage would not have to be rotated onto it's side. This also freed up several hundred A4 clecos. This took about two and a half hours.

One major tactic I'm using is to try to keep sub assemblies together to make reassembly easier. So far it's working.

Two hours were spent on disassembly and deburring. The top longerons, sound reduction ("L") angles, bulkheads, rear most truss, top skin, and baggage back were all processed. In addition I cut the baggage area sound deadening material.

As an experiment I took some extra 3/4" sound proofing material and roughly cut it to the size and shape of my Jeep's floor mats. I've noticed that much of the noise in my very loud Jeep seem to come up through the floor. You can feel it in your shoes. While I don't have a sound meter, this should be an interesting test... even though the frequencies will be completely different, I didn't open up the doors, or the firewall, or do the rear passenger area.

Six hours were spent changing the color of the clecos. Everything is now at least an A4, with most A5s drilled. There are still a few A5s, but finding were they should go will take the longest time.

Some of the sound proofing material was also cut.

On Friday I ordered my upholstery from Skyshops. During the two months it takes to get here, I'll just use some sofa cushions when making airplane noises. When ordering the fabric I made a color swatch and a mockup based on Brian's ( http://www.701Builder.com ) interior.

On Saturday we spent about three hours. Most of the time was spent changing the color of the clecos.

The major progress made was with the additional ("L") angle placed on the side skins. To get them on was a two person job. One person was on the inside cutting and trimming the pieces to length and buttressing the piece while it was being drilled, while another was on the outside spotting for the edge distance line, drilling and clecoing.

If I were doing this again, the simplest way would be to predrill the holes and add the angle before mating the skins together.

Because of the space restrictions, being unnecessary and better fit, I did not tie the angle into the other frame pieces.

When the forward most piece was added, there was some noise reduction when the fuselage was shaken. When the aft most piece was added there was a huge reduction. Now the only shaking noise comes from the forward pieces that have not been drilled yet.

Thursday I got in two hours of work. We got the baggage panel drilled into place, along with the uprights getting tied into the ("L") angles they are adjacent to AND I predrilled the side skins for the extra stiffeners.

Also pictured today is my fix for the overzealous trimming I performed yesterday.

With this baggage panel in place the rigidity of the whole assembly seems to have doubled.

It took two hours to do a thirty minute job.

I accidentally way over trimmed the extended baggage panel ( 7F8-9B ). And by over trim, I mean I read the plans and the the directions...

The plans simply say "trim to fit", but I forgot that the panel was supposed to overlap the Zee Channel ( 7F8-10B ), so I thought the panel was 10mm too long, which made since since the baggage back was off by 10mm.

The remedy the situation I was able to find some extra 0.025 laing around that happened to be 800mm wide. I cut a piece 60mm deep and drilled it onto the front of the panel. Problem solved.

I did have to trim the extended panel in by 5mm on each side.

That will teach me for not triple checking against the HBH videos, plans AND manual.

The only building on Saturday was that of a doughnut cutter out of scrap. The subsequent homebuilt pastries were superior to anything Dunkin or Crispy could produce.

One Sunday we spent about three hours on the fuselage. I discovered that the mounts on the horizontal stabilizer are about 10mm to far inboard on each side, so they have to be opened up again and fixed.

The uprights, ("Z") channel, baggage back, and lots of ("L") angle were all drilled into the fuselage. The whole assembly is now very stiff.

When positioning the ("Z") angle it was helpful to use some scrap as a gusset - just clamped on for the moment to keep the piece in the correct vertical placement. Also the angle had to be trimmed on the sides for it to fit correctly.

During this process a second set of hands has been required for the effort. It's really unclear to me how a person could do most of this alone.
